Since overheating precedes many failures, regular thermal scans of panels, motors, and assemblies allow crews to prevent breakdowns.

    Tools range from handheld devices for routine checks to fixed cameras for continuous monitoring. These products are available from industrial distributors and test equipment suppliers, with some vendors offering thermography-as-a-service.

    IEEE-841 Severe-Duty Electric Motors

    IEEE-841 motors exceed standard industrial requirements, making them ideal for demanding environments like chemical processing and paper production where heat, moisture, dust, and chemicals are factors. The standard mandates stricter vibration tolerances, better insulation, and heavier bearings, resulting in cooler, longer-lasting motors with fewer failures.

    Because motor failure is a common cause of unplanned downtime in process industries, specifying IEEE 841 motors for critical applications is a recognized way to reduce this risk. These motors are available from major manufacturers and distributors, with some service centers offering reconditioning to the IEEE-841 standard.

    Industrial Lubrication Management Systems

    Most bearing and gear failures stem from lubrication issues: incorrect lubricant, insufficient amount, contamination, or long intervals. Automated lubrication systems solve this by consistently delivering precise amounts of grease or oil on schedule, eliminating human error. 

    Oil analysis programs sample lubricants to monitor the internal health of systems like gearboxes and compressors, detecting wear and contamination early. Specialty companies and industrial distributors sell lubrication products and automated systems. Lubricant manufacturers, independent labs, and condition monitoring providers offer oil analysis services.

    Programmable Logic Controllers with Diagnostics Capabilities

    Modern PLCs now offer advanced built-in diagnostics, tracking equipment performance, logging faults, and alerting on process deviations. This collected data helps maintenance teams identify recurring fault patterns and address root causes, not just symptoms.

    Integrating PLC diagnostics with SCADA or MES centralizes this information for systematic action facility-wide. PLC hardware and programming services are available from major manufacturers and their system integrators, who often configure these diagnostic and alarm features.

    Shaft Alignment and Laser Alignment Tools

    Shaft misalignment is a leading cause of premature bearing wear, coupling failure, and vibration in rotating machinery. Laser alignment tools offer a more accurate and easier solution than old dial indicator methods, and portable systems are readily available for maintenance.

    Proper alignment reduces stress on components, leading to quieter, cooler operation and longer intervals between maintenance. These tools can be bought, rented, or accessed through alignment specialists.

    Uninterruptible Power Supply Systems for Critical Equipment

    Power quality issues (voltage sags, spikes, outages) often cause unplanned downtime by disrupting sensitive control systems, drives, and instrumentation, effects sometimes misattributed to equipment faults. Uninterruptible Power Supply (UPS) units protect critical loads by providing stable, clean power during disturbances, allowing for controlled shutdowns or seamless backup activation.

    In facilities concerned with reliability, UPS systems are essential for control rooms, data acquisition, and safety instrumentation, as even brief interruptions can trigger costly process upsets. Industrial UPS systems are available from power electronics manufacturers and electrical distributors, with many vendors offering service agreements for maintenance, battery testing, and replacement.

    Corrosion-Resistant Piping and Valve Products

    In process industries, piping system leaks and failures often cause unplanned downtime, frequently due to inadequate material selection for the chemical and physical demands. Using corrosion-resistant piping, lined pipes, and valves made from materials (alloys or plastics) suited to specific chemical environments substantially extends service life in aggressive applications. 

    Similarly, using valve seats, seals, and actuators rated for actual operating conditions, instead of general-purpose options, reduces leaks and failures that halt production. These products are available through distributors, and many manufacturers offer engineering support to help facilities select the correct materials, especially for unusual chemical combinations or extreme temperatures.

    Computerized Maintenance Management Software

    Computerized maintenance management software (CMMS) is foundational for shifting from reactive breakdowns to proactive maintenance planning. Properly implemented, CMMS tracks equipment history, parts usage, labor, and failure patterns, informing smarter decisions on inspections, parts stocking, and replacements.

    Without organized data, facilities repeatedly fix issues, accumulating hidden costs. CMMS products range from cloud-based platforms for small operations to enterprise-scale systems, with vendors offering implementation, training, and support.

    Reliable manufacturing stems from careful choices: using the right products, applying them correctly, and supporting them with good maintenance. Thoughtfully matching these approaches to a facility’s specific demands—like using a severe-duty motor, vibration monitoring, or a CMMS for visibility—can significantly reduce production interruptions. Knowledgeable suppliers also make the necessary information and support widely accessible.
